Thanks for your quick response. I was repeating the process (reverted to my old backup and updated to 2586 via the zip method) - it seemed ok until I tried a "Delete and Download" operation on a Chart, that's when I get (sometimes) a "Download Failed Error downloading historical intraday data for XXX Historical data ZLib Error Invalid blocktype " error.
